AESS Categories: Cost Impact Guide

AESS — architecturally exposed structural steel — carries a fabrication premium that scales with its category. As editorial guidance: AESS 1 adds roughly 20–30% over standard fab, AESS 2 adds 40–60%, AESS 3 adds 60–100%, and AESS 4 can add 100–250%. The categories, defined in the AISC Code of Standard Practice, set escalating requirements for welds, tolerances, and surface finish.

The single most expensive word an architect can write on a structural drawing is "exposed." The second most expensive is writing "AESS" with no category number — because now the fabricator, the GC, and the architect each have a different picture in their head, and the gap gets settled after contract, on your margin.

What are the AESS categories?

Since the 2016 edition, the AISC Code of Standard Practice (Section 10) defines a category matrix instead of one all-or-nothing AESS spec. Each category adds requirements on top of the one below it:

The category matrix (AISC's downloadable checklist lives in the AISC AESS resources) is a line-item menu: weld show-through, tolerance class, joint gap limits, surface treatment. AESS C means someone hand-picked the boxes — read every row before pricing.

How much does each AESS category cost over standard fab?

Nobody publishes an official multiplier, and job specifics swing it hard. These are editorial ranges for the fabrication cost of the AESS members themselves, over the same members fabbed to standard structural practice, in most US markets:

Erection carries its own premium — padded slings instead of chains, no field-bolted erection aids welded on and burned off, touch-up standards, protection from other trades. Add 10–30% to erection labor on AESS members, more on AESS 4. The quiet cost drivers estimators miss:

  • Handling hours. Every move risks a scar. Shops rack AESS separately, band with protection, and ship on dunnage. That's labor on every operation, not just welding.
  • Rework rate. A weld that's structurally perfect but visually blemished gets reworked on AESS 3/4. Budget a rework allowance; on AESS 4 some shops carry 15–25% on finish hours.
  • Mock-ups and samples. AESS 3/4 typically require an approved visual mock-up. That's a fabricated assembly, review cycles, and possibly a rejected first attempt — price it as its own line.
  • Schedule. Grinding and finishing is slow, sequential work. AESS members can take 2–4× the shop cycle time, which collides with steel lead times on tight jobs.

What's the trap when drawings say "AESS" without a category?

This is the one that costs six figures. A general note reads "ALL EXPOSED STEEL SHALL BE AESS" — no category, no matrix, no list of which members. Three failure modes:

  1. You price AESS 1, the architect meant AESS 3. The gap between those two on 50 tons of exposed roof trusses is easily $100K+. You'll fight about it during shop drawing review, after your number is locked.
  2. You price everything as AESS. Now your bid is fat, and the fabricator who guessed AESS 1 takes the job (and later, the loss — but you still didn't get the work).
  3. Nobody defines "exposed." Is the steel above an open-grid ceiling exposed? Behind a glass wall? In a stairwell? Without a member-by-member designation on the drawings — which is what the Code of Standard Practice actually calls for — "exposed" is an opinion.

The defense is procedural, not clever pricing:

  • RFI before bid, every time. Ask three things: which members are AESS, what category each, and whether a mock-up is required. Reference the COSP Section 10 matrix by name so the answer comes back in usable form.
  • If no answer comes back, qualify the bid. State in your scope letter: "AESS priced as Category 1 for members explicitly designated AESS on drawings listed; higher categories, mock-ups, and members not designated available as adds." Now the ambiguity is priced, in writing, on their side of the table.
  • Keep the AESS members on their own bid line. Blending AESS premium into a per-ton rate makes every future change-order argument harder — you can't show what the exposed steel cost if it's smeared across the job.

How do you take off AESS scope accurately?

AESS is a member-level attribute, so the takeoff has to identify which pieces carry it — a per-ton allowance over the whole job gets it wrong in both directions.
